Installation Method for Dongfeng Cummins 28V Generator
I. Pre-installation Preparation
Tools and Materials Preparation
Tools: Socket wrench, torque wrench, Phillips screwdriver, electrician's pliers, multimeter.
Materials: Original generator fixing bolts, lock washers, generator belt, insulating tape, thread locking adhesive (optional).
Accessory Inspection
Inspect the generator appearance: no housing cracks, no corrosion on terminals, the rotor rotates flexibly without jamming or abnormal noise.
Verify accessory models: confirm that the generator matches the engine model (e.g., models suitable for ISDe, ISLe series).
Power-off operation: Disconnect the negative cable of the vehicle battery to prevent short circuit during installation.
II. Specific Installation Steps
Positioning and Fixing the Generator Body
Hoist the generator to the mounting position of the generator bracket on the engine side, and align it with the bolt holes on the bracket.
Fit the lock washers and fixing bolts in sequence, and manually screw in the bolts for preliminary fixing to avoid bolt deflection.
Use a torque wrench to tighten the fixing bolts according to the torque specified by the manufacturer (usually 25–35 N·m, refer to the engine maintenance manual for exact value). Over-tightening is prohibited to prevent thread slipping.
Installing the Generator Belt
Locate the tensioner pulley on the engine, and use a special tool to pry the tensioner pulley to loosen the belt groove.
Route the generator belt into the corresponding grooves of the crankshaft pulley, water pump pulley, generator pulley and tensioner pulley in sequence, ensuring that the belt is fully seated in the grooves without deviation.
Slowly release the tensioner pulley to tension the belt. Press the middle section of the belt; the proper deflection is 10–15 mm (refer to the maintenance manual for the standard value).
Electrical Wiring Connection
Power cable connection: Connect the positive power cable (thick wire) of the vehicle to the B+ terminal of the generator, put on the insulating sleeve, tighten the nut with a lock washer, and control the torque within 8–12 N·m.
Control wire connection: Connect the excitation control wire (thin wire, usually yellow or blue) to the D+ or F terminal of the generator to ensure secure and reliable connection without loose contact.
Grounding check: Confirm that the generator housing is in reliable contact with the engine block. If the contact is poor, install a dedicated grounding wire.
Power Restoration and Preliminary Testing
Reconnect the negative cable of the battery, turn the ignition switch to the ON position, and check whether the charging indicator light on the instrument panel is on (normal status: the light is on when the ignition switch is ON and turns off after startup).
Start the engine and run it at idle speed. Use a multimeter to measure the voltage at the B+ terminal. The voltage of the 28V generator should be 28.5–29.5 V at idle speed, and remain stable within this range when the engine speed is increased to 1500 r/min.

Principle of Power-off Operation
Disconnect the negative cable of the vehicle battery before installation. Live operation is prohibited throughout the process to prevent circuit short circuits that could burn the generator's excitation windings or vehicle electrical components.
Before power restoration and testing, recheck all wiring connections to be correct and avoid electrical faults caused by incorrect wiring.
Mechanical Assembly Specifications
Use lock washers matching the fixing bolts, and tighten the bolts according to the torque specified by the manufacturer (usually 25–35 N·m). Over-tightening is prohibited to prevent bracket deformation or thread slipping; under-tightening is also prohibited to avoid generator loosening, abnormal noise or vibration during operation.
Strictly control the tightness of the generator belt: Press the middle section of the belt, and the deflection should be 10–15 mm. Excessive slack will cause belt slipping and reduced power generation efficiency; excessive tightness will accelerate the wear of generator bearings and pulleys, shortening their service life.
Ensure the belt is fully seated in the grooves of each pulley without deviation or distortion during installation; otherwise, it will lead to abnormal belt wear or detachment.
Electrical Wiring Requirements
Strictly distinguish the functions of each terminal: The B+ terminal is connected to the thick positive power cable of the vehicle, and the D+/F terminal is connected to the excitation control wire. Never mix up the wiring, otherwise it will directly burn out the internal components of the generator.
Install lock washers under the wiring nuts, and control the tightening torque within 8–12 N·m to ensure firm wiring without loose contact. After wiring is completed, put on insulating sleeves to prevent short circuits caused by exposed wires.
Confirm that the generator housing is reliably grounded to the engine block. If the contact is poor, install a dedicated grounding wire to avoid unstable power generation voltage due to poor grounding.
Testing and Operation Inspection
Before starting the engine, turn the ignition switch to the ON position and observe the charging indicator light on the instrument panel: The normal status is that the light is on when the ignition switch is ON and turns off automatically after startup. If the light remains on after startup, stop the engine immediately to troubleshoot the fault.
Measure the voltage at the B+ terminal with a multimeter when the engine is running at idle speed and 1500 r/min. The normal voltage range is 28.5–29.5 V. If the voltage is too high or too low, stop the engine for inspection immediately.
Conduct a 30-minute on-load test run after installation. During the test, check whether the generator has abnormal noise, peculiar smell or abnormal vibration, and whether the belt slips or smokes. If any problem is found, stop the engine for treatment immediately.
Other Prohibitions
Do not plug or unplug wires while the generator is in operation. Never touch the B+ terminal and the generator housing simultaneously with metal tools to prevent short circuits and electric sparks.
Avoid severe impact on the generator housing to prevent damage to the internal rotor and stator windings. Do not pry the bearing part of the generator during installation.
Use original-specification accessories only. Mixing different models of belts, bolts and other components is prohibited, as this may affect assembly accuracy and operational stability.
