Tool and Auxiliary Material Preparation
Component Inspection
Alternator Assembly: Check that the stator and rotor are free from collision deformation, the rectifier bridge and voltage regulator are undamaged, the pulley rotates smoothly without jamming or abnormal noise, the terminals are free from oxidation and thread slipping, and the heat dissipation air ducts are unobstructed.
Supporting Components: Check that the engine-side alternator mounting bracket, tensioner and idler pulley are free from cracks and deformation, the belt grooves are not worn, and the mounting holes of the bracket are free from thread slipping; check the battery voltage (the no-load voltage of 24V system shall be 25.2~26V), and the battery terminals are free from oxidation and loosening.

2. Formal Installation Method
(1) Mechanical Assembly Steps
Alternator Positioning: Attach the alternator assembly to the engine-side mounting bracket, align the mounting holes of the alternator with those of the bracket accurately. Forcible prying or jacking of the alternator for hole alignment is prohibited to avoid bracket deformation or alternator housing cracking.
Preliminary Bolting: Fit flat washers and spring washers on the mounting bolts in sequence (washer installation order: bolt → flat washer → alternator mounting hole → spring washer → bracket). Screw the bolts into the mounting holes to hand-tight state, do not apply torque temporarily, and reserve a small adjustment margin for the alternator (for subsequent belt tension adjustment).
Belt Installation: Install the drive belt on the alternator pulley, engine crankshaft pulley, tensioner and idler pulley in accordance with the original belt routing of Weichai engine. Ensure the belt is fully embedded in the grooves of all pulleys without offset or edge warping.
Belt Tensioning and Bolt Fastening
Operate the tensioner adjustment mechanism to adjust the belt to the specified tension: Press the middle position of the belt (between two pulleys), the deflection shall be 10~15mm (special standard for Weichai 24V 80A alternator), or use a belt tension gauge to detect that the tension meets the original factory calibrated value.
Keep the belt tension unchanged, fasten the alternator fixing bolts with a torque wrench according to the original factory specified torque (the torque of such bolts for mainstream Weichai models is 35~45N·m, subject to the maintenance manual of the corresponding engine). Apply thread locker on the bolt heads after fastening (to prevent bolt loosening caused by engine vibration).
Mechanical Assembly Recheck: Rotate the alternator pulley by hand to ensure it runs smoothly without jamming or abnormal noise; check the clearance between the alternator and surrounding components (e.g., intake and exhaust pipes, coolant pipes, engine block), the minimum clearance shall be ≥5mm to avoid collision during engine operation.
(2) Electrical Connection Steps
Main Terminal Connection: Connect the thick terminal of the alternator (marked "B+"/"+", high-current terminal) to the positive battery cable. Add an original copper flat washer between the cable terminal and the alternator terminal, fasten the nut with a torque wrench (torque 20~25N·m). Wrap the connection between the terminal and cable terminal with insulating tape after fastening (to prevent moisture and oxidation).
3. Core Precautions
(1) Mechanical Installation Precautions
All fixing bolts must use Weichai original accessories; replacement with ordinary bolts is prohibited. The specifications and length of the bolts shall be consistent with the original factory to prevent bolt breakage due to insufficient strength.
The belt tension must strictly comply with the standard: Excessively loose belts will cause slipping, resulting in insufficient power generation of the alternator and belt wear; excessively tight belts will cause overload of the alternator bearing and tensioner bearing, shortening the service life or even seizing.
The alternator must be installed with horizontal/vertical accuracy; skewed installation is prohibited, otherwise it will cause uneven stress on the belt, eccentric wear of the bearing and abnormal operation noise of the alternator.
Do not touch the rotating components such as the alternator pulley and belt with hands or tools, and do not disassemble any parts of the alternator when the engine is running.
If replacing the alternator assembly, check the operation status of the tensioner and idler pulley synchronously; if there is jamming or abnormal noise, replace them together (to avoid damage to the new alternator caused by malfunctions of supporting components).
(2) Electrical Connection Precautions
Reverse connection of positive and negative poles is strictly prohibited: In the 24V system, the B+ terminal of the alternator is strictly prohibited to be connected to the negative pole of the battery, otherwise the rectifier bridge and voltage regulator of the alternator will be burned instantly, and even line fire will be caused.
Disconnect the negative terminal of the battery before disconnecting/connecting electrical circuits; it is forbidden to operate the alternator terminals when the engine is running.
The cable cross-section must be matched: Replacement of the original factory specifications with thin cables is prohibited, otherwise it will cause cable heating, insulation layer melting, short circuit and ablation.
The alternator must be grounded reliably: Poor grounding will cause unstable charging voltage, abnormal operation of electrical equipment and even burnout of the voltage regulator. It is forbidden to connect the ground wire to non-conductive parts such as plastic brackets and painted surfaces.
Do not connect additional electrical equipment (e.g., high-power spotlights, inverters) to the alternator terminals. All additional electrical equipment shall take power independently from the battery and be equipped with independent fuses.
