Installation Method of 24V 5.5KW 38MTC Starter for Cummins 6BT5.9 Engine
I. Pre-installation Preparation
Tools and Consumables Preparation
Special Tools: Torque wrench (range: 0~200N·m), socket wrench (12mm, 14mm, 17mm), Phillips screwdriver, terminal crimping tool
Consumables: Engine-specific sealing gasket (starter mounting surface), locknut (M10×1.5), high-temperature thread locker (Loctite 242), electrical insulating tape

Parts Inspection
Check that the starter drive gear and overrunning clutch rotate flexibly without jamming or abnormal noise.
Check that the starter mounting flange surface and bolt holes are free of deformation and cracks.
Check that the threads of the mounting holes on the engine flywheel housing are intact, and the gear surface of the flywheel ring gear is free of severe wear and missing teeth.
Check the battery voltage (no-load voltage of 24V system shall be ≥25.2V), and ensure that the terminals are free of oxidation and loosening.
II. Installation Steps
Clean the Mounting Contact Surfaces
Wipe the starter mounting flange surface of the engine flywheel housing with a clean cloth to remove oil stains, iron filings and sealant residues.

Position and Secure the Starter
With the cooperation of two people, hoist the starter to the mounting position of the flywheel housing and align it with the mounting bolt holes.
First screw in 2 positioning bolts (M10×35) and tighten them manually until the starter has no loose displacement.
Install the remaining 2 fastening bolts (M10×35) and tighten them in stages following the diagonal cross sequence.
Use a torque wrench to tighten all mounting bolts to the specified torque: 45~55N·m, and apply anti-loosening marking paint on the bolt heads.
Electrical Wiring Connection
Main Power Wiring: Connect the positive battery cable (thick wire) to the main terminal (marked "+" or "B+") of the starter, put on the lock washer, and tighten the nut to a torque of 20~25N·m.

III. Post-installation Testing
No-load Test
Disconnect the engine fuel line (to prevent accidental engine start), shift the gear lever to neutral, and pull the handbrake tightly.

The single start time shall not exceed 5s, and the interval between two starts shall be ≥15s. Stop after 2~3 tests.
Load Start Test
Reconnect the fuel line and confirm that all engine systems are normal.
Press the start button; the engine should start smoothly and the starter should make no abnormal noise.
After starting, observe whether the starter drive gear retracts completely without dragging.

Safety Specifications for Mechanical Installation
Do not pry the starter body to adjust the hole positions during installation, so as to avoid deformation of the flange surface and misalignment of internal gear engagement, which may lead to gear collision failure during startup.

Two people shall cooperate in the starter hoisting process to prevent heavy objects from falling and damaging engine components or injuring operators.
Safety Specifications for Electrical Connection
Disconnect the negative battery cable before wiring to avoid arc caused by short circuit, which may lead to fire or damage to electrical components.
The main power cable (thick wire) must be connected to the "B+" main terminal of the starter, and the control wire (thin wire) must be connected to the "S" control terminal. Reverse connection is strictly prohibited, otherwise the solenoid switch coil will be directly burned out.
