Pre-installation Preparation
Verify that the model of the new starter is compatible with the Weichai engine. Check that the starter has no external damage and all components are complete. Apply grease to bearings and sliding parts in advance to reduce assembly friction.
Prepare tools such as appropriate size box-end wrenches, sockets, and Phillips screwdrivers. A torque wrench is recommended if available. Disconnect the negative terminal of the storage battery to avoid short circuits during operation.
Clean the starter mounting surface on the engine side. Wipe off oil, rust, and dust with a cloth to ensure the mounting surface is flat, preventing the starter from shaking after installation.
Positioning and Fixation
Accurately align the new starter with the mounting holes and slowly place it in position. Ensure the connecting surface of the starter fits closely with the engine mounting surface.
Initially tighten the matching bolts by hand, then fasten them with a torque wrench to approximately 37N·m (refer to the corresponding Weichai engine manual for exact values). Avoid over-tightening (which may damage threads) or under-tightening (which may cause loosening during operation).
Wiring Connection
First connect the storage battery positive wire to the starter solenoid switch, then connect other electrical connectors and control wire harnesses. Ensure wire connectors correspond to the correct terminals to avoid misconnection.
Secure terminal 30 with a nut to a torque of approximately 9.8N·m. If a wire harness bracket is present, install it to 8.4N·m. Fix the wire harness clips to prevent wire wear. Finally, cover the terminal cover and organize the wire harness to avoid interference with rotating parts.
Power Restoration and Testing
Reconnect the negative cable of the storage battery and ensure a firm connection.
Conduct start-up tests: first perform a 12V no-load test, then a 24V no-load test. Observe if the starter operates smoothly without abnormal noise. Subsequently start the engine and check if the starter can smoothly drive the engine to start. The installation is qualified if there are no abnormalities such as jamming or gear grinding.
Safety Operation Points
Disconnect the negative terminal of the storage battery first throughout the process. Do not restore power until all wiring operations are completed to avoid short circuits that may burn electrical components or cause electric shock.
Do not touch the starter terminals and housing simultaneously with metal tools, nor perform power-on tests during installation. This prevents sparks caused by instantaneous large currents.
Keep the operation area away from open flames. Timely clean up flammable substances such as gasoline used for cleaning components to avoid residual safety hazards.
Assembly Specification Requirements
Thoroughly clean the mounting surface to remove oil, rust, and impurities. Ensure the starter fits tightly with the engine; otherwise, vibration and abnormal noise may occur during operation.
Tighten bolts with a torque wrench according to specified values (mounting bolts: approx. 37N·m; wiring terminals: approx. 9.8N·m). Avoid over-tightening or insufficient tightening.
Ensure one-to-one correspondence when connecting wires. First connect the main power positive wire, then the control wire harness. Secure joints firmly to prevent weak connection that may cause insufficient starting power or terminal ablation.
Do not strike or knock components forcibly during assembly. Apply a small amount of grease to mating parts such as bushings and gears. Use special tools for tight-fitting parts to avoid damaging the starter housing or internal windings.
Fault Prevention and Post-installation Inspection
Conduct no-load tests after installation (12V first, then 24V). Check for smooth operation and abnormal noise before starting the engine to verify no gear grinding or jamming.
If the starter fails to respond, first check the storage battery voltage (24V system requires sufficient voltage) and wiring connections. If gear grinding occurs, inspect the meshing gap between the starter gear and flywheel ring gear, and adjust the mounting position if necessary.
Avoid prolonged continuous starting. Each start should not exceed 5 seconds, with an interval of at least 15 seconds between starts to prevent overheating and burnout of the starter windings.
Organize and secure the wire harness with clips after installation. Ensure no interference with rotating engine components (e.g., belts, flywheel) to avoid wire wear and short circuits.
