Reconnect Power and Testing: Reconnect the negative battery terminal; Turn the ignition switch to the ON position and check that the instrument panel functions normally; Start the engine, listen for abnormal noises or vibrations, and observe if the start-up is smooth; During idle operation, check the charging voltage and ensure there is no abnormal overheating; Verify stability through multiple start-stop cycles.
No Response/Only Clicking Sound: Check that the battery voltage is ≥12.4V and the ground connection is secure; Inspect if the control wire plug is fully seated and the power cable terminal is tight; Verify that the solenoid engages properly.
Gear Grinding/Abnormal Noise: Worn ring gear or misaligned starter installation; Reposition and retighten the starter, and inspect the ring gear tooth surface if necessary.
Weak Starting: Low battery power, poor ground wire connection, or internal starter failure; Measure the voltage drop, check the wiring harness and ground points, and replace the starter if required.
Overheating/Smoking: Incorrect wiring, short circuit, or loose terminals; Disconnect the power immediately and recheck the wiring and terminal tightness.
Before installation, disconnect the negative battery terminal and insulate it with electrical tape to prevent short circuits, wire ablation, or damage to the electronic control unit caused by tools touching the positive terminal.
Avoid touching both the starter main terminal and the housing with metal tools throughout the process to prevent accidental engagement of the solenoid switch.
Thoroughly clean oil stains, rust, and sealant residues on the flywheel housing mounting surface and bolt holes with a copper brush and degreaser to ensure the starter flange fits the mounting surface completely without gaps. Otherwise, it will cause uneven stress on the bolts and cracking of the starter housing.
Inspect the tooth surface of the flywheel ring gear. If there is severe wear, chipped teeth, or missing teeth, replace the ring gear first; otherwise, it will lead to abnormal meshing noise and gear grinding between the starter drive gear and the ring gear.
Tighten the fixing bolts following the cross and step-by-step tightening principle. Never tighten a single bolt at one time to prevent starter misalignment.
Torque values must strictly comply with the vehicle manual: the torque for fixing bolts of Mitsubishi L200 is usually 35–42 N·m, and that for Fiat 2.4D models is 30–38 N·m. Excessive torque may crack the housing, while insufficient torque will cause bolt loosening and meshing abnormalities due to vibration.
Install lock washers on the bolts (as original equipment). Installation is prohibited without washers to avoid bolt loosening after long-term use.
The wiring sequence is irreversible: first connect the thin control wire plug of the solenoid switch (with a lock clip, press to unlock before plugging or unplugging), then connect the thick main power cable. Reverse the sequence when removing wires to prevent component damage caused by high-current arcs.
A lock nut must be installed on the main power cable terminal, tightened to a torque of 8–12 N·m. The contact surface between the terminal and the wiring post must be clean and free of oxidation; otherwise, excessive contact resistance will cause overheating and smoking during startup.
Route the wiring harness away from high-temperature engine components (such as exhaust pipes and turbochargers) and moving parts (such as belts and fans). Secure it with high-temperature-resistant cable ties and leave appropriate movement allowance to prevent harness abrasion and pulling when the vehicle jolts.
