Installation Method for Isuzu 4HK1 24V Starter (Original Factory Standard Procedure)
I. Pre-installation Preparation (Mandatory)

Safety and Vehicle Preparation
Turn off the engine, engage the parking brake, shift to neutral (for manual transmission) / P gear (for automatic transmission). Disconnect the negative terminal of the 24V battery first, then the positive terminal. Wait for at least 5 minutes to discharge residual power from the electronic control system to prevent short circuits that could burn out the solenoid switch or ECU.
Lift the vehicle to a safe height. Remove the engine underguard and the right-side exhaust pipe heat shield (if necessary). Clean the joint surface between the engine and transmission (starter mounting position) to remove oil stains, iron filings and old sealant.
Mark the routing, fixing points and bolt positions of the old starter’s wire harness (take photos for reference) to avoid installation errors.
II. Removal of the Old Starter (Reverse the steps for installation)
Locate the starter: The 4HK1 starter is situated on the right side of the engine, at the joint with the transmission flywheel housing, close to the flywheel ring gear.
Disconnect the wire harness: Remove the terminal cover → Loosen the B+ (main power supply) nut → Disconnect the S-terminal (control) plug → Remove the wire harness bracket/clips. Do not pull the wire harness forcibly.
Remove the fixing bolts: The 4HK1 starter is generally secured with 2 M12 main fixing bolts (some models are equipped with 1 M10 auxiliary positioning bolt). Loosen the bolts diagonally and take out the old starter (avoid contact with the flywheel ring gear and do not strike it).
Cleaning and inspection: Clean the mounting surface, bolt holes and flywheel ring gear. Check that the ring gear has no chipped teeth, the starter bushing has no looseness, and the flywheel housing has no cracks.
III. Installation of the New Starter (Core Steps, Perform According to Torque Specifications)
Step 1 Positioning and Fixing (Critical Torque Requirements)
Align the new starter with the mounting holes. Manually rotate the drive gear to ensure smooth meshing with the flywheel ring gear (no jamming or gear clash) and proper fitting of the bushing. If gear clash occurs, slightly rotate the crankshaft to adjust the flywheel position. Never strike the starter housing.
Install the 2 M12 main fixing bolts. Pre-tighten them diagonally in stages, then tighten to the original factory torque:
Main fixing bolts: 55±5N·m (60N·m for some models, subject to the Isuzu 4HK1 original factory service manual).
Auxiliary positioning bolts/brackets: 10±2N·m.
Do not use a pneumatic impact wrench for direct tightening to prevent thread slipping, bolt breakage and mounting surface deformation.
Step 2 Electrical Connection (Prevent Poor Contact / Interference)
B+ main power terminal: Fit the insulating washer → Tighten the nut to a torque of 15±2N·m (over-torquing may cause terminal breakage; under-torquing may lead to terminal overheating and burning). Route the wire harness vertically upward, maintaining a clearance of at least 20mm from high-temperature/moving components such as the exhaust pipe and drive shaft.
S-terminal control plug: Ensure the buckle is fully engaged with no looseness. The included angle between the plug and wire harness should be ≥90° to prevent internal wire breakage due to bending. Refit the terminal cover and ensure proper sealing.
Wire harness brackets/clips: Tighten to a torque of 8.4N·m. Route the wire harness in the same way as the original vehicle. To improve stability, bind the S-terminal sub-wire to the main wire with insulating tape at a point 30mm away from the plug.
Step 3 Reassembly and Power-on Test
Reassembly: Refit the exhaust pipe heat shield and engine underguard, and tighten the underguard bolts to the standard torque.
Power connection: Connect the positive terminal of the 24V battery first, then the negative terminal. Tighten the terminal nuts to a torque of 10±2N·m.
Functional Test:
Turn the ignition switch to the START position. Each start attempt should last no more than 5 seconds, with an interval of at least 15 seconds between attempts. The starter should run smoothly to start the engine, with no “gear grinding”, “idling” or abnormal noise.
After engine startup, the drive gear should retract quickly without dragging.
Check that the B+ terminal and wire harness have no overheating or peculiar smell, and the mounting position has no oil leakage or loosening.
After idling for 3–5 minutes, recheck the torque of all bolts and the fixing condition of the wire harness.
Key Precautions for Installation of Isuzu 4HK1 24V Starter
Standard Power-off Operation is Mandatory (Core Step to Prevent Short-circuit Burning)
Before installation, disconnect the negative terminal of the 24V battery first, then the positive terminal. Wait for at least 5 minutes to discharge the residual power of the electronic control system. Do not disassemble or assemble the wire harness with power on, to prevent burning the starter solenoid switch and vehicle ECU.

Auxiliary positioning bolts/wire harness bracket bolts: Torque to 10±2N·m to avoid wire harness abrasion and short circuit caused by bracket loosening.
It is strictly prohibited to use a pneumatic impact wrench to directly tighten bolts and terminal nuts throughout the process, to prevent thread slipping and component damage caused by instantaneous impact force.
Wire Harness Installation: Prevent Interference and Abrasion
Ensure the S-terminal control plug is fully engaged with the buckle. The included angle between the plug and the wire harness shall be ≥90° to prevent internal wire breakage due to bending. The terminal cover shall be tightly sealed to prevent moisture and oil contamination.
Route and secure the B+ main power wire harness along the original vehicle path. Maintain a clearance of ≥20mm from high-temperature components such as the exhaust pipe and turbocharger, and ensure no contact with moving components such as the drive shaft and flywheel housing, to prevent insulation layer scorching by high temperature or abrasion during operation.
