I. Pre-Installation Preparation and Safety Norms

II. Standard Installation Procedure
1. Drive End Assembly
Lubrication: Apply high-temperature grease (such as Molykote or the OEM-specified 24V grease) to the armature shaft splines.
Note: Apply only to the splines; strictly prohibit contamination of the commutator.
Install Overrunning Clutch:
CAT / ISUZU / CASE: Usually secured by a Snap Ring. Slide the clutch onto the splines, align with the groove, and install the snap ring using snap ring pliers.
DRESSER / GRAFCO: Some older models may use a Lock Washer and nut. Tighten the nut to 45-55 N·m and bend the tab of the washer over to lock it.
Bearing Installation: Press the drive-end bearing onto the journal, ensuring it is fully seated.
2. Armature Insertion & Centering
Stator Check: Ensure the field windings inside the housing are not loose and the pole shoes are clean.
Install Drive End Cover: Push the assembled armature, along with the Drive Housing, smoothly into the main housing.
CAT Specific Note: Certain CAT models (e.g., 3406 series) have alignment pins between the end cover and housing. These must be aligned; failure to do so will cause armature eccentricity and stator rubbing.
Install Intermediate Bearing Plate (if applicable): For split-frame structures, install the intermediate plate first. Bolt torque: 15-20 N·m.
3. Brush Installation (The Most Critical Step)
Tool Assistance: Insert an insulating card (or dedicated jig) into the brush holder to force the brushes down into their slots.
Join Rear End Cover:
Apply sealant (recommended: Loctite 518 or ThreeBond 1215) to the housing mating surface.
Align the rear end cover (containing the brush assembly) with the housing, ensuring the rear of the armature shaft enters the center of the bearing.
Locking Bolts:
M8 Bolts: 22 - 28 N·m
M10 Bolts: 35 - 42 N·m
Insert the Through Bolts.
Cross-Tightening: Tighten uniformly in 2-3 stages.

Release Brushes: Gently pull out all insulating cards. A "clicking" sound should be heard, indicating the brushes have sprung out and are pressing against the commutator.
4. Shift Lever Adjustment

Manually push the clutch gear to the engaged position.

Alignment Marks:
CAT / CASE: The stator housing and drive end cover usually have Timing Marks or locating pins. These must be strictly aligned during installation; otherwise, magnetic field offset will occur, causing Rotor Rubbing (Stator Rub).
DRESSER / ISUZU: If the housing has no locating pins, ensure the magnetic pole centerline coincides as much as possible with the brush centerline during installation.
Consequences: Failure to center correctly results in weak cranking, rapid bearing overheating and burnout, or immediate seizure.
