Disconnect the negative cable of the battery to prevent short circuit.
Clean the armature, bearing bushings, brushes and other components, and check whether the armature winding, commutator and journal are damaged or deformed.
Socket wrench, brush hook, snap ring pliers, lubricating grease, torque wrench, etc.
Apply a small amount of lubricating grease to the friction parts such as the armature journal, bearing bushings and keyways.
Install the one-way clutch, retainer ring and other parts back to the armature shaft, and ensure that the shaft end lock ring is installed in place.
Slide the fork into the fork sleeve of the one-way clutch, install the armature with intermediate support plate and one-way clutch into the drive end cover, and tighten the screws of the intermediate support plate.
Install the thrust washer on the shaft at the commutator end of the armature, slide the stator and brush end cover into the armature according to the alignment marks made during disassembly, and tighten the connecting bolts.
Use a special steel wire hook to install the brushes into the brush holder, and ensure that the brushes are in good contact with the commutator.
Install the solenoid switch at an inclined angle to make the slide valve assembly cooperate with the fork, tighten the fixing screws, and connect the conductive sheet between the solenoid switch and the motor terminal.
Combine and fasten the front end cover and rear end cover with long bolts, install the dust cover and tighten the fixing screws.
Check the end clearance of the armature in the housing, which should generally not exceed 0.15mm; adjust the fork so that when the solenoid switch plunger contacts the contact disc, the clearance between the end face of the pinion and the thrust washer is 1.5-2.5mm, and 0.5-1.5mm when fully advanced.
Connect the battery, turn on the starter for a short time, and check whether the armature rotates smoothly, whether there is abnormal noise, and whether the pinion can engage and return normally.
These precautions cover safety, assembly, clearance, testing and maintenance to ensure reliable installation and extended service life.
Disconnect the negative cable of the battery before installation to prevent short circuit and electric shock; connect the positive cable first and then the negative cable when reinstalling to avoid burnout due to reverse connection.
Clean the armature journal, commutator and bearing bushings; check for deformation, ablation, wear or jamming of the windings, commutator, journal, spline and one-way clutch; the brush height shall be ≥10mm, the brush shall move freely, and the contact area shall be ≥80%.
Prepare socket wrench, snap ring pliers, brush hook, torque wrench, puller, press-fitting tool, lubricating grease (e.g. lithium-based grease), cleaning agent, insulating tape, new gaskets/lock rings; never strike hard, and use pulling/pressing tools for tight-fitting components.
Apply a small amount of lubricating grease to the armature journal, bearing bushings, keyways and fork contact areas; align the stator, end cover and fork according to the marks made during disassembly to avoid incorrect installation.
Install the one-way clutch, retainer ring and lock ring to ensure that the fork is properly mated with the fork sleeve; install the solenoid switch at an inclined angle to make the slide valve accurately engage with the fork.
Use a special steel wire hook to install the brushes into the brush holder to ensure good contact with the commutator without jamming; the surfaces of the commutator and brushes must not be contaminated with oil.
Tighten the connecting bolts and solenoid switch screws according to the specified torque to prevent loosening or deformation; add a spring washer to the intermediate support plate to prevent falling off.
Do not strike the armature, stator or solenoid switch to avoid damage to the winding insulation or housing deformation; do not disassemble the solenoid switch and stator core winding unless necessary.
The end clearance of the armature in the housing shall be ≤0.15mm; the thrust washer shall be installed correctly, and the gasket shall be increased or decreased to adjust if necessary.
When the solenoid switch plunger contacts the contact disc, the clearance between the end face of the pinion and the thrust washer shall be 1.5–2.5mm; when fully advanced, it shall be 0.5–1.5mm, which can be adjusted through the installation position of the fork or solenoid switch.
The armature shall rotate flexibly without jamming after installation; if not, check the coaxiality of the bearing, and repair, scrape or replace the bushing if necessary.
No-load Test: Turn on the power for a short time, the armature shall rotate smoothly without abnormal noise, and the brush shall have no strong spark.
Meshing Test: The pinion can extend, engage and return normally without impact or idling.
The single start time shall be ≤5s, the interval between restarts shall be ≥15s, and the machine shall be shut down for 2 minutes after 3 consecutive starts to prevent overheating.
The power polarity shall not be reversed, otherwise the solenoid switch and winding will be ablated.
The commutator, brush and winding shall not be contaminated with oil, otherwise excessive spark and reduced insulation will occur.
Thrust washers, retainer rings, lock rings, spring washers and other components shall not be missing to prevent axial movement or component falling off.
Regularly check brush wear, commutator cleanliness and one-way clutch performance, and replace aging components in a timely manner.
For some models, attention shall be paid to the alignment of the positioning pins between the intermediate support plate and the end cover to ensure the coaxiality of the bearing.
The matching accuracy between the solenoid switch and the fork is required to be high, and the stroke of the slide valve shall be ensured to be correct.
Tighten according to the torque specified in the maintenance manual, and conduct no-load and braking tests to verify after clearance adjustment.
