Installation Method for 24V 4.5KW Starter Armature of Toyota J08C & Hino KK-FC1
Safety and Power-off
Parts Inspection
Armature: Check that the windings are free from open circuits, short circuits and ground faults. The commutator surface should be smooth without ablation or ovality, and the mica slot depth should comply with specifications (usually 0.5-0.8mm). The armature shaft must be free from bending and wear.
Accessories: Ensure the brush length and spring pressure meet the standards. The bearings/bushings should have no looseness or abnormal noise, and the one-way clutch assembly should function properly.
Tools and Lubrication
II. Armature Installation Procedures
Pre-installation of One-way Clutch and Drive Mechanism
Armature Placement and Positioning in Housing
Brush Installation
Use a special tool to lift the brush spring, place the brush on the outer side of the brush holder, align it with the commutator, and slowly release the spring. Ensure the contact area between the brush and commutator is ≥ 75%.
For new brushes, place 500-600 grit sandpaper (abrasive side up) between the commutator and brush, then rotate the armature to polish the contact surface until it matches the commutator profile.
End Cover Assembly and Fastening
Clearance Adjustment and Locking
After installing the locknut, use a punch to stake and lock it at two symmetrical positions. Adjust the length of the stud bolt so that the clearance between the limit nut and drive gear is 1-4mm in the engaged state.
Check the axial endplay of the armature shaft, which should be within 0.1-0.3mm. If the tolerance is exceeded, replace the thrust washer.
Electrical Connection
III. Post-installation Inspection and Testing
No-load Test
Load and Engagement Inspection
Vehicle Mounting Verification
Reinstall the starter onto the engine, connect the negative battery cable, start the engine and confirm that the starter operates normally without abnormal vibration or noise.

Key Precautions for Installing 24V 4.5KW Starter Armature of Toyota J08C & Hino KK-FC1
Component Cleaning and Protection
For electrical components including the armature, commutator and brushes, only use clean and dry cotton yarn or compressed air to remove dust. Do not use organic solvents such as gasoline and diesel for cleaning to avoid corroding the insulation layer.
No metal debris or oil stains shall remain inside the stator field coil; otherwise, it will cause winding short circuits or excessive sparking on the commutator.
Mechanical Assembly Taboos
Push the armature into the housing smoothly. Never strike or pound it forcibly to prevent bending of the armature shaft, damage to the winding insulation layer or displacement of magnetic poles. Align the positioning pins/marking lines of the housing and end cover to ensure assembly coaxiality.
When sliding the one-way clutch onto the spline of the armature shaft, confirm smooth movement without jamming and do not press-fit it forcibly. When installing the drive fork and return spring, ensure the spring is hooked in place to avoid engagement failure due to falling off.
Core Requirements for Brush Installation
Ensure that the contact area between new brushes and the commutator is ≥ 75%. If the contact is poor, place 500-600 grit sandpaper (abrasive side up) between the commutator and brushes, then rotate the armature to polish the contact surface until it matches the profile. Do not use a file to grind the commutator.
The brush spring pressure must meet the original factory standard (usually 15-25N). Insufficient pressure will lead to poor contact and excessive sparking; excessive pressure will accelerate commutator wear.
Do not twist or pull the brush wires to avoid falling off or breaking of the wiring terminals.
Torque and Locking Specifications
Tighten the end cover through bolts in a diagonal, step-by-step sequence and strictly follow the original factory torque value (generally 12-18N·m). Excessive torque is likely to cause end cover deformation, while insufficient torque will result in vibration and abnormal noise.
After tightening the armature shaft locknut, stake and lock it at two symmetrical positions with a punch to prevent axial movement of the armature shaft caused by nut loosening. Apply moderate force during staking to avoid damaging the shaft journal.
Lubrication Usage Restrictions
Only apply lithium-based grease to the armature shaft journal, bushings, one-way clutch helical splines and bearing rolling surfaces with an appropriate amount. Avoid grease overflow to contaminate the commutator and brushes.
Never apply any grease to electrical contact surfaces (such as the contact surfaces of the commutator and brushes), otherwise it will lead to poor conductivity and abnormal sparking.
